Thanks for the compliment ... in the end it is just a stubborn method of identifying and documenting EVERY single cable in a form that you can work with. I had more than 100 order positions yesterday regarding cables, different sizes and colours ...

Hi guys,

more electrics ... this time behind the gloves box ... As mentioned before, most of the electrical Installation will be concentrated behind the gloves compartment. A wooden plate that can be easily folded down into the passenger's leg area, so fault finding should be easier.

Intensive mockup and measurement has been done when the car was still here, so now it is finished. It will comprise the following:
  • ABS control unit with 3D-printed holder for it
  • Relais holder with ALL relais of the car
  • R107 fuse box with 3D-printed holder for it
  • Crossover for the loudspeakers Right
  • PWM control unit for the electric fan (including 50A fuse)
  • Connector for the rear harness

Yep it is; we put the hoses, gloves compartment and air vent in and then I bought those packaging "bags", that you put into a box, they inflate and take the shape of the stuff inside the box. So I quickly put it behind the gloves compartment and I had the shape of the volume ... here some photos:

Meticulous planning! No doubt you’re a much sought after Project Manager Thomas.

This may be a silly question but I wonder whether the rear section of the sedan donor car is radically different to that of the ute’s rear section? Can more of the sedan be used for the rear section of the ute?

I noticed that the rear section, from under the back seats on my 560SEC, is essentially the same as the sedan’s rear section. It even has the holes for installing a centre seatbelt.

Obviously they're different cars from different eras but Mercedes has always had a reputation for efficiency in design, so the rear of the sedan may have a lot more in common with the ute's rear than meets the eye.

Hi Omar,

the chassis is the same (floor); the long fender of the pickup is different, but we will be able to use the lower part of the rear doors. The top 20cms of the fender will be sandblasted and we will see what's left then.

I originally had an option to put the pickup in an acid bath :banghead: ... I'm pretty sure now, the whole car would have disappeared :king:

Nope, we're driving on the RIGHT side (opposite of wrong) of the road :wave: ... those are additional holes for the heater hoses (2) and aircon (2); some holes will be closed ...

regarding holes etc: As you all definitely think, I'm insane now, I've written a 16-page requirment spec to make life easier for Timo and me. All details and agreements regarding body works are included, Firewall, fender, etc. etc.
One example here: I've marked all holes in photos: Green should be left open, red is not needed anymore due to the modifications ... :error:

Not insane - especially with the distance between you and Timo. I've certainly had my own bad experiences where someone doing work has forgotten detail about what i said or misunderstood. Timo knows exactly what you want and can refer to it at any point.

It is not possible to give a "quote" for such a work. He has estimated a range of hours and we agreed on an hourly rate. If there are good reasons, that there is more or less hours, so be it. I trust him fully.

AFAIK the next steps is to get metal sheets to start rebuilding the cargo floor supports; sandblasting of the remaining parts of the pickup and then on. As of today, I might fly up there again at the beginning of November.

For you Aussies it's around the corner anyway; two flights with a total flight time of 3 hours ... less than Melbourne - Cairns :evilgrin:

Obviously, on a job of that scale, where the unexpected may arise - requiring more work/materials - it’s unlikely that anyone will give a fixed price quote but by specifying everything that you want done you’re going to get the most accurate idea of what it’s all going to cost you. You mentioned, in a previous post, that you found flaws in the original design. I take it that included insufficient drainage that has led to it rusting and that you will take measures to ensure that you won’t have that problem again in the future. I’m guessing the upper fender sections, the rear window/roof and pillars section and the other bits cut from the rear of the original ute should be fine after sandblasting them because they don’t look like they would trap water.

Yep, everything planned that way, however the cows are still in my backyard. They're handfed and my wife rubs good German beer on them every second day. The 18-year-old virgins for the stiching are hand picked by myself. :rockon:

No worries guys,I have a life beyond Internet... Yes it is a crazy project and luckily I'm surrounded by other crazy people who help me here. Or to quote a W115 specialist here whom I contacted for parts : "without embarrassing you,the effort you put into that project can only be called absurd "... And he is right. But without crazy people like e.g. Stefan, such a beauty like his 450SLC 6.9 would never have been built.

The company is only my wife and me; so it's people of my customer who I provide training for.

On a more serious note, maybe some help here for such projects: In March this year, my wife and I had an appointment with the saddler and we discussed everything in detail.

So if you discuss something in March 2019 and probably some of the stuff will be done in 2020, it is helpful to document it. One example: the door panels; we decided on the leather, the pattern. Then we decided to make the door boxes in leather or not. "While we're at it" ... so they will be leather too. Then the stitching ... wouldn't it be cool to have the stitching run around this door box? Yep, it is ... so in the requirement spec for the saddler I included this photo here:

I guess, even in 2020 we're both clear, what we discussed. Those 15 minutes making this photo will save me a lot of time and hassle in the future. Just my way of working, as being generally lazy ...

Absolutely! It's best to document everything even if it's getting done next week, let alone next year. The stitching around the door box is a nice touch ... it's going to look great! :thumbup:

Hi down under,

after the cows had been slaughtered, we ate the meat and gave the leather to the saddler, I got a surprise phone call on Friday ... the dashboard and centre console as well as the A-pillars, top door bars are finished. Couldn't stand it anymore, so today I drove 2 x 120kms to get the stuff. What shall I say? It's absolutely sensational!!! Craftmanship at its best. Even the stitching of the upper / lower part of the centre console are in line, as well as details like the ashtray cover. This is an artist!

Enjoy the pics, I enjoy the real stuff :cheers: :cheers:

Speaking of eating cows, I thought this might be a good time to mention that we have to eat five kilograms of beef to get the same amount of omega-3 as there is in a 100g portion of salmon. Sorry for the late reply; everytime I read something like this, I have to eat an extra steak :rockon: ... 500 grams as everything below 300grams is a carpaccio. But I immediately talked to the saddler; the leather will be removed, he can cover everything with salmon skin. Instead of 5.5 sqm of leather so far he will need approx. 1,000 salmons; as we're eating that too, we ordered another two deep freezers to store the fish. Unfortunately the freezers need power, so this project will be delayed as we have to budget some money for that.

Thomas, who probably will follow-up this project very secretly in a hidden garage ... :king:

Hi down under,

the wiring fun starts ... having done all the prep work, I finally started this week pulling cables in my "3D-model". What an amount of work! So far four full days and I have pulled approx 70% of the cables … that means pulling only, no connections or soldering (except the fuses box)!

I routed shrinking hoses all the way and tried to label everything, so that after the cable pulling I can start easily with the connectors etc. … New rubber sealings for the fire wall are included too.

The area behind the glove compartment starts getting full; the relais holder is temporarily replaced with a foam element, where I collect all cables going to the relais.

If there is only one bit of advice I can impart (which you may already know) is to not cinch down the cables.
get hold of some loom tape, which is like a not-so-sticky pvc electrical tape, and loosely wrap the bundles at regular spacings of about 250-300mm.
The reason for this is to allow the harness to flex without pinching the wire when it gets routed through the vehicle.

If you let the cable move freely through inside the outer sheath you place on the harness, the wires will not rub through the insulation.

I learned this the hard way some years ago, when I zip-tied a car audio harness together so it "wouldn't move" and then used heatshrink. It was a bad idea all round.
couldn't route it, couldn't get it to go around corners or keep to the floor profile, and it ended up being the worst idea ever.

I am not sure if you can get the same fabric tape that MB used to use, but it is awesome stuff. It's tacky enough to hold against itself, but still lets the wire move inside.

But you probably already know where to source that stuff, when you have access to 'old school knowledge' in your dealer mechanic friends.

Wiring harnesses are thankless and painful. but you will be very happy when it's all in, and you know exactly where every single wire in that vehicle is routed and what pin on each connector it consumes.
There will be no more electrical issues to confound you... :cheers:

PS: is that a Derale thermofan PWM speed controller in there? ;) They work well with two 3000cfm 16" Spal thermofans.... in case you were worried about the current consumption - full crank can pull the full 50A max rating and stays cool. Also has an ignition off post pwm cooldown (3min) ramp

Thanks Joe for the advice, I am aware of that.

So far I have put shrinking hoses (pieces) from node to node, temporarily fixed with two cable binders at my 3D-model. I will NOT shrink the hoses until the harness is in the car, so I have some room to manoeuver. At the nodes I will use a tape like you mentioned.

In hot areas I will use an additional insulation hose on top; I also bought shrinking hoses where you can print on, so I can label the cables properly. Hopefully with all the documentation I might have a chance to find faults when the harness is in the car.

It is indeed a Derale PWM control, but the old one without a cooldown function. But I will install a "light switch" in the centre console, that can override the fan control. Two fans weren't possible, but I have one 16" fan installed ...

Edit: Forgot to mention, that I have a 30A power supply here ... so whatever's possible will be tested, e. g. lights, ignition lock, etc. etc.

Hi guys,
I hope my post will not make the forum break down due to all this amount of activity :kma: ... while wiring and - finally - soldering, I wanted to report about a little tool I built for doing the sockets and plugs.

As I am doing this the first time, I thought about a little tool to make life easier when soldering the sockets. I took the average distance between the Pins (they're actually different, depending on the number of Pins) and printed that little tool. You can squeeze the cable in it, put the Pins on M4 screws and then easily pull and solder the wires ... Yesterday I used it the first time and it worked well.
